When the head of store development at a major discount chain of over 600 stores across the UK looked at his aisle ends, he faced a persistent operational dilemma. While standard store shelving was always neatly arranged and fully stocked, high-demand promotional deals were rapidly overwhelming the space. To capture maximum sales on fast-moving offers—from bulk crates of drinks to massive bags of dog food and garden soil—the retailer needed to stack merchandise very high right at the end of every gondola.
However, stacking hundreds of kilograms of heavy goods on a small footprint raised immediate structural and safety risks. Furthermore, store restocking procedures relied on wheeling heavy roll cages right up to the gondola ends. Adding a standard bulk display risked blocking staff pathways, creating safety hazards, and impeding the daily sweeps of automated floor-cleaning machines, whose rigid kickers and drop plates required precise clearance to operate effectively without damaging store fixtures.
The Breakthrough: The "Aha!" Engineering Moment
When the retailer brought the challenge to Andy and Alan at CAEM, the initial discussion focused on weight limits, floor scrubber clearance, and pricing barker protection. But as CAEM analyzed the operational friction on the shop floor, the true "Aha!" insight emerged: the real problem wasn't just supporting 300kg—it was isolating the visible surface from the structural load while keeping the entire fixture completely flush and ergonomic.
+-------------------------------------------------------------+ | CURVED WIRE GRID BACK & SIDES | | - Inward-facing smooth round wire prevents package snags | | - Outer structural wires protect grid integrity | +-------------------------------------------------------------+ | PLASTICISED STEEL PLATFORM | | - Plasticised finish prevents wear and tear | | - Two internal Omega (Ω) crossbars bear 100% of the weight | | - Flat top shelf sits perfectly flush with zero deflection | +-------------------------------------------------------------+ | PROTECTIVE BUMPER & BARKER | | - Deflects heavy floor-cleaning machines | | - Integrated toe-recess allows easy, ergonomic lifting | +-------------------------------------------------------------+
Traditional retail shelving relies on outer shelf brackets to support weight, causing surface flex and structural fatigue under heavy stress. CAEM flipped this design inside out:
- Hidden Internal Omega Crossbars: CAEM engineered two heavy-duty, internal Omega-shaped steel crossbars directly inside the base platform. The top flat shelf—manufactured in durable plasticised-coated steel—sits perfectly flush with the platform edge, but carries zero structural strain itself. The entire 200kg to 300kg load passes directly onto the internal Omega bars below, completely hidden from the shopper.
- Smart Wire Orientation: Instead of standard mesh grids, CAEM placed the smooth, round wires on the inside facing the product, while keeping the horizontal cross-wires on the outside. This allowed store staff to slide heavy crates into place effortlessly without catching or tearing packaging on chamfered wire edges.
- Ergonomic Machine Protection: CAEM combined lower pricing barker protection with a recessed base bumper. The bumper deflects passing floor-cleaning machines safely away from the barker, while giving shoppers vital toe space underneath so they can stand close and comfortably lift heavy boxes.
What the Retailer Found
To test the design under real operational conditions, the client installed the new Wing Promotional Units across three busy test stores.
Following the trial, the retailer found:
- Immediate Sales Surge: Products featured on the new Wing Units experienced an immediate, significant lift in sales volume due to high-density stock presentation at prime aisle locations.
- Seamless Replenishment & Maintenance: Store teams restocked heavy bulk items faster using standard roll-cage positioning, while floor-cleaning teams completed daily maintenance without fixture interference or damage.
- Long-Term Durability: Even under constant daily loads of up to 300kg, the plasticised steel platforms maintained a pristine appearance with zero surface deflection or structural degradation over years of heavy use.
Impressed by the trial performance, the client rolled out the CAEM Wing Promotional Unit across all 600+ UK stores over a two-year deployment, establishing it as their nationwide standard fixture for high-volume bulk offers.
